Corrosion threats in chemical piping

Chemical-process piping may be exposed to several corrosion mechanisms:

•   general or uniform corrosion

Particularly demanding media include chlorides (Cl⁻), hydrogen sulphide (H₂S), carbon dioxide (CO₂) and strong acids such as hydrochloric acid (HCl), sulphuric acid (H₂SO₄) and nitric acid (HNO₃).

A piping material must resist not only the average corrosion rate, but also localised attack. Pitting or crevice corrosion can cause through-wall leakage much sooner than uniform wall loss.

Stainless steels in chemical piping

Stainless steels are the base material class for many corrosion-resistant piping systems.

Main grades

The most common grades include:

ASTM A312 and ASTM A358 are used for pipes. ASTM A403 is commonly used for fittings, while ASTM A182 covers flanges and forgings.

Advantages

Stainless steels are selected for:

Main limitations include:

•   sensitivity of 304 / 304L to chloride-containing media

•   risk of intergranular corrosion if the grade and heat treatment are unsuitable

Stainless steels are used in chemical reactors, weak-acid piping, pharmaceutical systems, food processing, water treatment and process lines with moderate corrosion loading.

Duplex and Super Duplex Steels

Duplex grades occupy the engineering range between austenitic stainless steels and highly alloyed nickel materials.

Main grades

Chemical and oil and gas piping commonly uses:

•   F51: Duplex S31803 / S32205, commonly known as 2205

•   F53: Super Duplex S32750, commonly known as 2507

•   F55: Super Duplex S32760

Advantages

Duplex and Super Duplex are selected for:

•   high resistance to pitting

•   reliable performance in seawater

•   high mechanical strength

•   potential reduction in wall thickness for the same load

•   resistance to stress-corrosion cracking

•   suitability for chloride-containing media

Main limitations of Duplex and Super Duplex include:

•   more demanding welding procedures

•   sensitivity to overheating

•   risk of losing the required phase balance

•   service-temperature restrictions, commonly around 300 °C

•   strict control of heat treatment and final examination

Duplex and Super Duplex are used in offshore process systems, chloride service, petrochemical plants, aggressive process lines and seawater systems.

Nickel alloys in the chemical industry

Nickel alloys are specified where stainless steel and Duplex cannot provide the required corrosion resistance.

Nickel alloys are used in acid production, high-risk chemical reactors, concentrated-reagent plants, pharmaceutical installations and specialist process systems.

Material selection for chemical piping

By fluid type

•   weak acids: 316L stainless steel

•   chlorides and seawater: Duplex S31803 or Super Duplex S32750

•   concentrated acids: Hastelloy C-276, Hastelloy C-22 or another qualified nickel alloy

•   H₂S and CO₂ service: material selected in accordance with NACE MR0175 / ISO 15156

•   organic reagents: selection based on concentration, temperature and contaminants

By temperature

•   up to 300 °C: stainless steel and Duplex, subject to design verification

•   above 400 °C: suitable nickel alloys

Common material-selection errors

Mistake 1: using 304 in chloride service. Rapid pitting may result.

Mistake 2: using Duplex without welding control. Incorrect heat input can reduce both strength and corrosion resistance.

Mistake 3: avoiding nickel alloys in a highly aggressive acid. A lower-cost material may fail rapidly and increase total project cost.

Mistake 4: mixing metals without assessing galvanic effects. An unsuitable combination can accelerate localised corrosion.
